How to repair a cracked bumper with a hot stapler: step-by-step instructions

You can fix a crack in a plastic bumper yourself in 20–30 minutes: drill the ends of the crack, melt in staples from the inside every 1–1.5 cm, cut off the ends and prepare the part for painting. We explain how to avoid burning through the plastic.

A crack in a plastic bumper is repaired from the inside: clean the part, drill the ends of the crack with a thin drill bit so it does not spread further, and then use a hot stapler to melt steel staples in across the crack about every 1–1.5 cm — to roughly half the thickness of the plastic, not all the way through. After cooling, cut off the protruding staple ends with side cutters, then sand, fill and paint the front side.

A hot stapler (also called a thermal stapler) is a tool that heats a steel staple in a few seconds so it melts into the plastic like rebar in concrete. It is used to repair bumpers, spoilers, wheel arch liners, motorcycle plastics, headlight housings and household appliance housings — without glue and without welding rod. Below is a guide for your first DIY repair.

Step-by-step instructions

  1. Remove the bumper if possible: it is easier to work from the inside, and the seam will not be visible from the outside. A small crack can also be repaired with the bumper on the car if you can reach its back side.
  2. Clean and degrease the area on both sides — dust and dirt keep the staple from going into the plastic evenly.
  3. Drill the ends of the crack with a 2–3 mm bit. The hole relieves the stress, and the crack will not spread further.
  4. Bring the edges of the crack flush on the front side and hold them with clamps or masking tape.
  5. Insert a staple into the tip of the hot stapler. Start from the middle of the crack — this keeps the edges from moving apart.
  6. Place the staple on the inside, across the crack, turn on the heat and smoothly press the staple into the plastic to about half its thickness. Do not push it all the way through — the staple must not come out on the front side.
  7. Turn off the heat and hold for a few seconds until the plastic around the staple sets; only then pull the tool away.
  8. Place the next staples about every 1–1.5 cm along the entire length of the crack; use corner staples on corners and ribs.
  9. Cut off the protruding ends of the staples with side cutters and, if needed, smooth the plastic around them with the tip.
  10. Finish the front side: sand the crack, fill it with plastic filler if needed, prime and paint.
Safety. The staple and the tip are very hot after heating — do not touch them with your hands. Melted plastic gives off a smell — work outdoors or in a well-ventilated room. Unplug the hot stapler when you are not using it.

Common mistakes

  • The staple went all the way through. The staple is too thick for thin plastic, or it was heated too long — for thin parts, use 0.6 mm staples.
  • The crack spread further. Its ends were not drilled before the repair.
  • The edges joined with a “step”. The part was not aligned and held in place before the first staple.
  • The staples pull out. The spacing is too wide or the staple is barely embedded — melt it in to half the thickness, every 1–1.5 cm.

Hot stapler or welding iron with rod?

Rod welding fuses the plastic along the seam, but it requires choosing a rod for the type of plastic (PP, ABS, PE) and some experience. A hot stapler is simpler for a first repair: the staple reinforces the crack regardless of the plastic grade, and the seam stands up well to vibration. In practice, the best result comes from combining the two: staples on the inside, welding or filler on the outside.

Questions and answers

Which side of the bumper should the staples go on?

The inside. That way the staples are not visible, and the front side can later be sanded and painted.

How deep should the staple be melted in?

To about half the thickness of the plastic. The staple must not come out on the front side of the part.

How far apart should the staples be?

About 1–1.5 cm. A 10 cm long crack takes 8–10 staples.

Can I repair a bumper without removing it from the car?

Yes, if you can reach the inside of the crack. For major damage, it is better to remove the part.
